Location: Siler City, North Carolina Overview: Wolfspeed selected one of North Carolina’s designated Mega Sites in Chatham County for the development of a $5 billion, 1,800-acre advanced materials manufacturing facility. The project represents one of the largest industrial investments in the state’s history and required significant geotechnical and structural coordination to support the massive site footprint. Engineering Challenge: The project site features substantial elevation changes, resulting in the need for foundation walls up to 28 feet in height and totaling approximately 1,300 linear feet. These wall heights introduced considerable lateral earth pressure concerns, making traditional soil backfill impractical. Additionally, the aggressive construction schedule necessitated a rapid, flowable solution capable of high daily production without compromising structural performance. Solution: Low-Density Cellular Concrete (LDCC) was selected as the engineered backfill material to reduce lateral loads and accelerate wall backfill operations. RyanGeo’s mobile batch plant enabled on-site production and placement rates of up to 200 cubic yards per hour of 30 pcf material. Coordination between RyanGeo, the General Contractor, and the concrete subcontractor allowed for continuous daily placements averaging 650 cubic yards, executed across three planned phases. The largest single-day pour reached 1,110 cubic yards. Results: Total Volume Placed: 20,000 cubic yards Average Cast Density: 29.91 pcf Average 28-Day Compressive Strength: 187 psi Outcome: Lightweight, uniform, and structurally consistent backfill significantly reduced lateral pressures, met design criteria, and supported the project’s accelerated schedule.
